Corrosion resistant thermoplastic polymer (CRTP) sheet metal, such as, for example, vinyl or polyvinyl chloride (PVC) sheet metal, will often be joined to another metal using a tin or solder material. Such tin or solder materials are known to be a source of considerable environmental pollution. Also, these materials are very brittle and easily fracture, thus, increasing the potential of leaks, which could pollute the environment. One solution to the problem is to replace the materials currently used with composite materials. Generally, this requires a change in material and new molds and tooling for forming the composite material.
Thermoplastic polymers are commonly used to form composite metal sheets. Composite sheet material, generally, has two primary components. A thermoplastic component, usually a polymer, and an integral metal component. The two components are laminated together or encapsulated together by known techniques, for example by injection molding, and sintered to achieve a unified metal-polymer composite sheet. The metal component is, for example, aluminum and the thermoplastic component may be a polyester, a polyamide, a polyolefin or a polyurethane.
In the early 1980’s, “coextrusion” methods were developed to make plastic-metal composite materials. These methods generally involve extruding thermoplastic into a mold that has a metallic core. The polymer and metallic material are fed to the extruder and forced through a die or a plurality of holes in the die. The extruded thermoplastic and metallic core are, however, cooled at the mold and, as a result, the polymer cools first and hardens before the metallic component. Thus, the bonding between the metallic core and the thermoplastic component is not strong.
Another problem with existing methods and apparatus is that molds may be difficult to produce, expensive and/or time consuming to produce. Furthermore, in the case of multiple laminates, each mold is typically used for each layer or side of the composite material.
Additional drawbacks of known methods of making composites include (i) the need for expensive molds and tooling; (ii) the requirement to produce each composite from a new mold and tooling; (iii) potential long lead times for the production of each composite component; and (iv) poor control over the thickness of the metal component of each composite.
